1.1 The two biggest killers of underwater electrical systems: leakage and corrosion

1.2 Why are ordinary junction boxes unsuitable for swimming pools?

Many customers have asked us: "Is it okay to install the indoor blue plastic junction box under an outdoor awning?"

The answer is: no. There are three reasons:

  • Not waterproof: Ordinary junction boxes lack sealing gaskets and have no protection against sprays or immersion. Moisture entering can cause terminal oxidation, increased resistance, and even overheating and fire.

  • Not corrosion resistant: Even with a metal box, without a special corrosion-resistant coating, the chemical vapors around the pool will quickly corrode the surface.

  • Not resistant to UV rays: Ordinary ABS or PVC plastics will turn yellow and crack after being exposed to direct sunlight for six months.

    NEC doesn't explicitly state "IP rating," but it requires that junction boxes be "suitable for humid environments" and "rainproof." The reason is simple: moisture can penetrate anywhere, and traditional wrapping tape or ordinary terminal caps are simply unreliable in an underwater environment.

3.1 Why underwater terminals cannot be secured solely by wrapping with tape?

You may have seen this installation method: twisting two wires together, covering them with a plastic wire nut, and then wrapping several turns of black electrical tape around the outside. This is fine in a dry indoor environment. But inside a pool junction box, the situation is completely different:

  • The tape will come loose: The adhesive strength of tape decreases rapidly in humid, high-temperature, and chemical gas environments. After a few months, the tape hardens, curls at the edges, and loses its sealing effect.

  • The connector cap is not waterproof. Standard terminal caps only physically compress the wires and offer no moisture protection. When moisture gets in, the copper wires oxidize and rust, increasing contact resistance, causing overheating and even sparking.

  • Unable to withstand water pressure: If the junction box is accidentally submerged in water (e.g., due to aging of the gasket or improper installation), the tape and junction cap will not be able to stop the water at all.

The result is:The pool lights would turn on and off intermittently, or even trip the circuit breaker. Repairing them required reopening the junction box and cleaning the corroded wires, which was very troublesome.

3.2 Potting: Encapsulating the terminals in resin.

Potting It's an industrial-grade sealing process. Simply put, it involves injecting liquid epoxy resin or polyurethane adhesive into the inside of the junction box, completely covering all exposed metal terminals and wire connections. After curing, the resin becomes a hard solid, completely isolating the interior from the outside environment.

There are three main benefits to potting:

  • Absolutely waterproof: The cured resin has no gaps, preventing moisture, pool water, and chemical gases from entering. The protection level can directly reach [a certain standard]. IP68 (Continued immersion in water).

  • Shockproof and anti-loosening: The resin firmly secures the wires and terminals, preventing them from loosening due to pump vibration or temperature changes.

  • Insulation reinforcement: Resin itself is a highly insulating material, so even if the wire is accidentally damaged, it will not leak electricity to the casing.

Key points of operation: Potting does not require a specialized factory. You can purchase epoxy potting compound (there are many brands on the market, such as 3M Scotchcast and MG Chemicals), mix it according to the instructions, pour it into the junction box, and let it cure for 24 hours. The process is very simple and can be completed by an ordinary electrician or installer.

3.3 What kind of boxes are suitable for potting? — We provide these.

Not all junction boxes are suitable for potting. If you plan to pot it yourself, please choose a box that meets the following criteria:

  • The box is deep enough: Potting compound needs to be of a certain thickness to effectively cover the terminals. For boxes that are too shallow (e.g., less than 15mm thick), the potting layer will be too thin and prone to cracking.   • Material compatibility: Epoxy resin bonds well with materials such as polycarbonate (PC), cast aluminum, and ABS. Our boxes primarily use PC and cast aluminum, requiring no additional processing.

  • Cable inlet design: Before potting, the cable must be threaded through a waterproof connector and tightened. Our boxes have standard PG or metric threaded holes and come with waterproof connectors to ensure that potting compound does not leak from the cable inlet.

Chapter 4: The Rise of Low-Voltage LED Pool Lights – New Requirements for Waterproof Housings

In recent years, an increasing number of pool lighting projects have shifted from traditional 120V high-voltage incandescent bulbs to...12V or 15V Low-voltage LED lights. The reason is straightforward: safer, more energy-efficient, and longer-lasting.

However, low voltage does not mean that the requirements for waterproof housings can be lowered. This chapter quickly explains the new housing requirements for low-voltage LED pool light systems and how we can address them.

4.1 Why are more and more projects switching to 12V LED pool lights?

We heard three main driving forces from our clients:

  • Safe voltage: It operates on 12V AC or DC, and direct contact will not cause serious injury. Many countries allow low-voltage systems to omit GFCI (Ground Current Interchange) under certain conditions to reduce system costs.

  • Energy efficiency and lifespan: LEDs are more than 80% more energy-efficient than traditional incandescent bulbs and have a lifespan of 30,000 to 50,000 hours. Pool owners do not need to replace lights frequently.

  • Intelligent control: Low-voltage systems are easier to integrate with dimming, timing, and mobile app control.

However, please note that low voltage only reduces the risk of electric shock; it does not eliminate waterproofing and corrosion issues. Water can still enter through the junction box, corrode the terminals, and cause short circuits.
